OK, Problem at work with a production machine.
It was designed to use two small air drills with a head diameter of 1.300"
Those drills are are no longer available on planet Earth.

Closest replacement has a head diameter of 1.650", BUT, the mounting bracket
that holds the drills and product hole location changes are limited.

"Make it work!" tech guy.
The mounting brackets are 4" long.
The 1 foot long bar of 1½" X 2½" aluminum turned out to be 11½" long.
I've got two shots at making this thing.

Of course I scrapped the first one. I got too aggressive for the machine and the table
moved when I was witnessing the bores. JUNK IT!

Second try worked out perfectly, so far...
I cut the bores first because if they are not perfect the whole thing is junk.
I ended up with this:

The holes in the product will be changed by less than 1/16"
The two drills do fit into the bores with a cushy .010" between them. :D

Still two mounting hole to drill and two dowel pin hole to drill and ream yet.
Then a saw cut along the center line of the bores and we'll see if it works.

It better!
There is no alternative.

Looks like it should work to me Rick. Guess the two new drills will kind of be supporting each other there in the middle but still plenty of meat around the rest of the holes. Once a machinist...always a machinist!! Sounds to me like you are the go to guy when a problem needs solving...just hope they recognize and reward your talents :)

I finished up the mounting bracket tonight, still not positive it will work.

The mounting holes break through to the drill bores and do interfere slightly.
It bolts together on a desk, but will it bolt up in the the machine?

Our senior maintenance man on 2nd shift has a way with words.
