Well I took your advice everyone and did a bit of practise:

Now I can make flywheels like this:

Loving this! think I might run the sand through a fine strainer like you said xlchainsaw, then I think things should be perfect. I'll also put a bit more effort into my pattern next time round as it could definitely be improved.

excellent ben !!! half the secret of a good casting is a good pattern!!! :) becoming a good "sandcrab " is more important than just melting metal :)......... after you prove your pattern and reach a good standard in aluminium..... brass is the next step!!!! brass takes more fuel to melt and it doesnt like being "pigged" as with aluminium...so making a good mold is a must!!! before attempting brass. :)
